Why mugs break, and what actually stops it

A ceramic mug is heavy for its size, rigid, and has a handle that concentrates every impact into one thin point of glaze. It doesn't fail from being dropped so much as from being stopped — the mug keeps moving after the box lands, and the handle takes the load.

That's why a mug in a plain box with loose void fill still arrives chipped often enough to matter. The fill compresses, the mug shifts, and the handle finds the wall.

What works is holding the mug still. This box is built around the mug rather than around a cuboid of empty space: the fitment locates the body, keeps the handle clear of the walls, and holds the whole thing off the corners where impact energy arrives. Nothing to pack around, nothing to compress, nothing to shift in transit.

The board is micro-flute — a fine corrugation that gives rigidity and cushioning at low thickness. On a mug that matters twice over: it keeps the external dimensions small enough to stay in a cheap postage band, and it keeps the parcel light.

Sized for an 11oz mug, and why that number matters

The standard sublimation blank is 11oz, and almost every personalised mug sold in the UK is printed on one. This box is sized around it, with clearance for the handle and for a straight-sided or lightly tapered body.

Measure before you commit if you sell anything other than a standard 11oz. A 15oz, a travel mug with a lid, or a bone china mug with an unusually wide handle can all foul a fitment sized for the common case. Send us the mug and we'll tell you honestly whether it fits — it's a two-minute answer and it saves a pallet of the wrong box.

Postage: this is a Small Parcel, and that's the whole point

Checked against the bands rather than assumed:

Royal Mail Small Parcel allows 45 × 35 × 16cm up to 2kg. A made-up mug box sits comfortably inside that on all three dimensions, and an 11oz mug packed in one lands well under the weight limit.

It does not qualify as Large Letter — that band caps at 25mm deep, and no mug is 25mm deep. Anyone promising you letterbox rates on a mug is describing a product that doesn't exist.

Two practical consequences:

Keep the outer small and you keep the band. The temptation is to size up "for safety". On a Small Parcel that buys you nothing and can cost you the band entirely if you cross 16cm on the depth.

Confirm current limits with your carrier before standardising. Royal Mail, Evri, DPD and the rest revise their bands and surcharges, and the difference between two tiers across a thousand mugs is real money.

Buying by the pack

Supplied flat-packed in trade packs, with price breaks as pack quantities increase. Flat-packed matters more here than on most products: a made-up mug box is mostly air, and a pack of them assembled would fill a shelf that flat stock fits in a corner of.

Bespoke, and the honest limits of stock

These are supplied in natural kraft brown. If you need a different board, a printed outer or a fitment sized for a mug that isn't a standard 11oz, that's bespoke work and we quote on it — we're part of a manufacturing group and the board is made in-house, so specification is something we can change rather than something you have to accept.

Practical detail

Micro-flute corrugated, supplied flat and pre-scored for fast assembly, with peel-and-seal closure so packing needs no tape. The kraft surface takes labels, barcodes and direct print cleanly. Fully recyclable, and the customer can put the whole thing in the paper recycling without separating anything out.

Behind the range sits over 100,000 square feet of warehousing, which is why the size you standardise on stays available rather than going on back-order in November.
